It's (almost) never worth doing major overhaul work on a boiler that's 30+ years old. Swap it out.

I'm still curious as to the manufacturer & model #.

Since it's on the fire side pull the burners shop vac all the rust and dirt vac burner section ad blow out burners. Water temp on the return under 140*? Flue rusty? Water to cold flue gas condensing.
